During lamination, the adhesive softens and flows around the openings on the copper, a process known as “adhesive squeeze out.” The flow of the adhesive is necessary to ensure that all areas on the surface are covered by the film, ensuring proper encapsulation of the traces and other exposed features.

During fabrication, the coverlay can be cut and punched to match the pad openings on the flex circuit board design. Then, it is laminated to the flex circuit boards with heat and pressure, ensuring a strong bond between the layers. The adhesive can be thermosetting, which requires heat for curing, or pressure-sensitive, relying on mechanical pressure alone. The coverlay can also be trimmed with a laser to create a smooth, even surface.

Coverlay is similar to solder mask in its appearance, but it provides many benefits that solder mask cannot. Its primary purpose is to protect the conductive copper on the flex circuit, and it provides durable protection during bending and movement. It is also useful for reducing EMI from electromagnetic interference. Although the cost of adding a coverlay is higher than that of a bare copper PCB, it is well worth the extra expense for the reliability and longevity it will add to your flex circuit board.

The final steps involve trimming any excess coverlay material and performing any necessary finishing processes, such as adding stiffeners or additional protective coatings. The PCB is then ready for the final assembly, where components are mounted, and further testing is conducted to ensure full functionality.
